I have removed the side sills, and both sides have a similar burnt hole in the insulation in the same spot. Perhaps the cat was touching them? None the less, what do I do about this hole? Do I patch it? Do I replace the entire metal insulation? There is a white powder inside the insulation, that I assume is asbestos... so I would like to seal it somehow.

Well I hope that is not asbestos!!!!! It's now one of the most dangerous materials out there!

I really doubt it is asbestos. I would pick up some aluminum tape at the auto parts store and patch the hole.

Aluminum tape.... would that be in the exhaust section? or doe sit have another purpose? would the sticky portion of the tape be able to handle the heat?

Yes, it is in the exhaust section, and yes it should take the heat. It is sold as muffler tape

Yep, I use an aluminum tape on mine, works just fine.

How much heat reduction have you guys seen from insulating the side sills? And no concern about superheating the cats?

I Had the same thing and I used Metal Tape that they use in heating duct work, add several layers to that area.

I cant find exhaust tape anywhere that isnt epoxy fibreglass. I would prefer a metal tape. I can get some hvac type tape possibly... Its good to 600f. Is that hot enough?

But yeah HVAC should be fine too.

I wrapped fibreglass matting round the exhaust, excellent heat shield

Well, i figured out why I have these two burn marks in the same spot. The joint between the cat and muffler drips water for the first 15 seconds of operation. (my clamps were re-torqued before I started up)

I guess the 2 clamps are a sufficient seal for gas flow but can allow some water to leak thru. Then once its hot it vaporizes the moisture and has the moisture flowing out as a gas via the muffler. This is one giant assumption

Although, this was my first start up after 6 months, not sure if that would effect this hypothesis
